DAM DISCHARGE - LOWER LEVEL OUTLET (LLO) GATE REPAIR PLUG

Mechanical Research & Design, Inc. provided a custom designed and fabricated pipe plug successfully installed by underwater construction divers in a dam in the southern United States. The purpose of this plug was to allow cycling and testing of an existing gate valve on a dam lower level outlet discharge line, to ensure the reservoir/lake would not drain if the seldom used gate was unable to be closed. The 30" plug was installed under 100' of water head and had special restraint features to allow redundant pressure isolation in a concrete elbow and gate thimble.

The attached product example provides another example of an underwater installation sealing bulkhead, utilizing a system of tension rods and anchor pads to provide quick, primary restraint of the bulkhead in a tunnel system. This system employs a SEALFAST® Active Mechanical Seal to provide reliable sealing performance in unknown surface conditions due to the remoteness and age of the installation site. This system also employs swivel rollers that will allow the diver to guide the bulkhead system easily into position underwater.

Available in many sizes, configurations, and for many pressure rating designations, these products can be provided with design to many pressure and structural codes. Most designs can be provided with PE sealed designs for nearly any state or province. Long and short term deployable solutions for infrastructure that does not come with valves for primary isolation (or systems with faulty primary isolation systems). Underwater Construction Plugs and Sealing Bulkheads: Temporary to Permanent Tunnel Water Stop and Pressure Barrier Products

Deployable pressure sealing bulkheads are used as temporary to permanent pressure-containing barriers in tunnel, drift, pipeline, and shaft systems, allowing short and long term construction rehabilitation projects as well as new construction to safely commence. Underwater construction barrier products are typically installed using underwater technicians, divers, and rov’s to install the barrier product into the intended location. These products typically work with existing infrastructure to provide leak-proof seals and handle pressure restraint locally. The greatest benefit of these products is, as their name would imply, that they are portable – able to be safely installed, moved, or removed quickly, and in some cases, even in the presence of flowing water.

These products are typically composed of a pressure barrier structure, a mechanical restraint (or hold-in place device), and a sealing system. Restraint structures are either lock in place dogs & grippers, anchoring systems, strong backs, and other, typically cleaver bearing or tension devices. Sealing systems typically employ gaskets or usually, when maximum sealability is required, an active mechanical or inflatable seal. It should be noted that in the case of a critical isolation activity (single barrier isolation, workers working directly in the path behind the tool, v***r isolation in the presence of welding or hot work, or when critical infrastructure could be exposed to failure) an active mechanical seal or redundant inflatable seal set or even an inflatable/mechanical duel system is preferred, or required in some locations.

Similar to portable piping isolation tools, there are many similar products for round, rectangular, and irregularly shaped tunnels, drifts, and bores. Many of these products can function as a seal and restrain on the inlet (via strong backs) or restrain in place in the tunnel using anchors, restraining dogs, or other friction or bearing/tension systems. Active sealing systems are typically required in irregularly shaped tunnel networks to ensure sealing in sharp corners, on defective surfaces, and ever-changing gap spaces around fixed structures. Many of these designs can also be configured for diver or even ROV installation in submerged tunnels, intakes, penstocks, and more!

There are many types of portable pressure isolation barriers used to block the flow of open channel flows, as an alternative to gates and stop log systems. Some of these include top anchor systems that do not require technicians to enter the water to activate seals or install anchors below the waterline. Others take advantage of existing stoplog channels or employ friction based systems to lock directly in place against the walls once lowered into position.

The attached product example illustrates an anchor in place bulkhead product that was successfully installed using divers in 2024. This system employed a SEALFAST® Inflatable and Active Mechanical Seal to provide optimal sealing performance in unknown surface conditions due to the remoteness and age of the installation site. An elastomeric filler band was used to allow installation of the bulkhead into multiple side tunnel cross sections for safety and design flexibility.

Nuclear Outage Equipment Hatches

Mechanical Research & Design, Inc., through our MRD Nuclear brand, are the designers and fabricators of temporary to permanent Nuclear Outage Equipment Hatches (OEH) as well as other radioactive sealing containment/isolation barriers, doors, and hatches. An outage equipment hatch is typically a temporary pressure barrier installed as radioactive containment in a reactor access passage during site outages. Our hatches provide simple, rapid-deployment installation and pressure isolation for access entrances in reactor containment or missile walls that are normally open when supporting outage activities. Our engineers, fabricators, and technicians work with our customers to provide the optimal hatch designs, functions, process penetrations, accessories, and more, interfacing fully with the existing site.

During outages at nuclear facilities, primary, long-term equipment hatches are typically removed to facilitate easy access to the reactor and supporting process systems for operations such as refueling and general maintenance. These isolation barriers are typically bulky and time-consuming to remove or re-install should the need for full containment (re-installation) arise suddenly during outage (reactors are usually powered down and idled during outages, however, can still reach critical boiling temperatures rapidly if issues arise, causing the release of radioactive steam and other contaminants). Outage equipment hatches, lighter weight and quicker to install than permanent equipment hatches, are designed to work with existing infrastructure and often include large drive-through sealing doors that can be rapidly closed and locked down should the need arise.

We have several standard as well as custom design configurations, including: semi-permanent enclosures that fit between permanent hatches and missile doors, temporary barriers that can be installed by fork-lift during the outage if needed, customized drive through doors to aid in re-fueling and large pump replacement during outages, and other more permanent barriers that remain installed between outages. All products use our molded or vulcanized SEALFAST® Inflatable and Mechanical seals designed for reliability, flexibility, and optimal radiation exposure life.

Split Pipe Plugs – Temporary to Permanent Pipeline and Tunnel Sectional Pressure Barriers

Pipe plugs and portable isolation barrier products are used to both pressure test and provide safe long or short term pressure isolation in pipelines, pipe fittings, tunnels, pressure vessels, and other fluid conveyance systems. They can come in a variety of standard or custom-designed shapes, pressure-ratings, and configurations. One special type of structural isolation barrier is the split pipe plug, getting its name from its unique installation properties – parts of the structure can be disassembled, transported through restrictive geometries, and re-assembled at the installation site while maintaining leak free performance. Unlike the alternative solution bag or balloon plugs, these products don’t unexpectedly bulk deflate, exposing users to dangerous conditions the tool is required to prevent, but rather rely on structural form materials, designed to be similar to the pipeline, fittings, and valves around them.

Split pipe plugs are generally required in installation activities for larger pipelines or tunnels, through which the only access are small diameter manholes or access hatches. Other applications might include: installation of pipe plugs that must pass through large, reduced bore valves; sealing pressure test plugs installed inside vessels with small nozzles or hatches; sealing bulkhead products through tunnel cross section transitions (round pipe transitions to horseshoe tunnel); or even installation through or around custom fitting fabrications.

Similar to other pipe plug products, these tools can be fabricated from nearly any material, can utilize single or multiple active mechanical sealing or inflatable seals, are available for a full spectrum of low to high pressure, and come with a wide variety of lift, assembly, and transport add-ons to manage weight as well as reduce installation time.

Weld Pressure Test Solution Comparison – Pipe Fl**ges: Comparing Fl**ge Test Tools to Combination Isolation & Joint Test Tools

Welded fl**ge connections are a common connection interface in piping systems, fitting assemblies, and pressure vessels. They are critical junctions in fluid transport and storage systems, requiring pre- and post- commissioning validation due to the consequences of failure under pressure. Proper design, as well as pressure and leak testing of these components and their integrating welds, is the standard way to ensure conformity and long life. The attached document illustrates two common methods of verifying the integrity of fl**ge connection welds: fl**ge weld test tools and isolation & joint test tools.

Fl**ge Weld Testers

Fl**ge Testers or Fl**ge Test Tools are typically comprised of a sealing fl**ge face plate that mounts to the existing fl**ge and a secondary seal that inserts inside the pipe past the fl**ge weld, creating an effective test annulus. These tools employ mechanical or inflatable seals and can test the weld radially and axially.

Combination Isolation and Joint Test Tools

Isolation & joint test tools, or a conventional variant of the “double block and bleed tool,” can perform multiple functions in the pipe-fl**ge system. The typical progression of use for this tool is to employ it as an isolation or v***r block tool prior to welding a new fl**ge or repairing an old fl**ge. The user inserts the tool into the piping system, restrains/locks it into place, and engages seals, creating a double seal isolation barrier between upstream liquids or v***rs, and downstream hot-work/repairs in the fl**ge region. Once the tool is set, users can apply pressure between the seals to confirm there are two effective seals. Users then will usually vent this region to a safe, remote area to ensure that any fluid ingress into this region cannot reach the second seal or the user. In another scenario, this annular region between seals is isolated, or locked off, providing a completely redundant sealing system. Also, sometimes water is circulated between the seals to aid in heat transfer away from hot work operations if they commence.

The next major progression of use for this tool is to disengage it, once back pressure is removed, and to re-engage the seals, one to each side of the weld, inside the pipe. The user then pressurizes the region between the seals, radially pressure testing the weld, and confirming the zone is leak free.
