From Problem to Production: How a Custom System Comes Together

It starts with a problem:
A product is not flowing.
A line is outgrowing its layout.
A process is too manual.

When a manual thawing process starts slowing down production, automation can make all the difference.

For one commercial bakery, frozen bread trays were being moved by hand, timed manually, and often left sitting too long. The result was wasted product, lost labor hours, and a process that could not scale.

STI designed and built a multi-zone powered roller conveyor system to move trays through up to 8 thawing zones, track timing through integrated HMI controls, and automate entry and exit with roll-up doors and safety interlocks.

The result: one truckload processed in under an hour, two lines running simultaneously, fewer thawing errors, and a more repeatable workflow for operators.

A smarter system does more than move product. It helps remove bottlenecks, protect quality, and give teams room to grow.

Shop Floor Check: Powered Roller Conveyor System Edition

This system is built to move paper plates through the line using 24VDC powered rollers, zero pressure accumulation, photo eyes, curves, belted zones, and start/stop stations to help control product flow. And this is just one of three systems we are currently building for this customer.

A closer look at Bi-Flow tables coming together in our shop.

This system is designed for a bottle filling operation where filled, capped bottles move through the line one at a time. When downstream equipment cannot accept more product, the Bi-Flow tables help keep production moving by diverting and accumulating bottles on a reverse-flowing belt so they can be recirculated back into the process.

The build includes stainless steel Bi-Flow tables with modular plastic belts, variable-speed drives, table top chain conveyors, and a robot infeed section where bottles accumulate before being pushed into position for robotic pickup.

Why do curved powered roller conveyors need tapered sleeves?

When product moves through a curve, the inside and outside edges of the conveyor travel different distances. Tapered sleeves help account for that difference by creating a roller surface that better supports product flow through the turn.

That matters for:
• Smoother movement through curves
• Better product orientation
• More controlled handling
• Reduced sliding or shifting
• Improved flow into the next section of conveyor

Our team applies tapered sleeves to rollers in-house for our curved powered roller conveyor. It's a small detail, but it plays an important role in helping the conveyor handle product consistently through a turn.

Good conveyor design is not just about moving product forward.
