Some of the most critical decisions in an orthopedic surgery are made with plastic.

Before a permanent knee or hip implant is ever placed, surgeons rely on polymer trials to determine the right size, alignment, and balance for each individual patient. These trials are placed into the joint during surgery, tested through range of motion, and adjusted until everything feels right and the final implant selected.

At Orchid Orthopedic Solutions’ Chelsea, Michigan facility (established in 1964), that precision starts long before the operating room. The facility manufactures both the polymer trials and final polymer inserts (implants) used in knee, hip and shoulder reconstruction surgeries.

These components are manufactured using CNC milling and turning, followed by laser marking and engraving, then cleaning, packaging, and labeling, all within tightly controlled environments.

Automated production cells integrate machining, part handling, and inspection to reduce variability and support repeatable, high-volume production. This helps ensure the polymer trials and implants used in surgery are made consistently and efficiently, supporting reliable availability and affordability over time.

When a fully stocked instrument and implant kit enters the O.R., it’s not just a collection of parts. It’s a system designed to help surgeons make confident, real-time decisions for their patients, and many of those decisions depend on the trial components made right here in Chelsea.

At our Sheffield, UK facility (where orthopedic implants and instruments are cast, forged, and machined), developing our people is just as important as developing our products.

We’re celebrating the first five employees who completed our Team Leader / Supervisor Apprenticeship Program. Designed for new or aspiring managers, the program blends classroom learning with hands-on experience across four learning modules.

Nichola Hey, Operations Manager, believes that leadership is best learned through combining theory with everyday experience. Each participant dedicated time to learning, applied those lessons in their day-to-day roles, and then came together to share their reflections with the site’s leadership team.

One of the employees who completed the program began with Orchid 15 years ago in operations and inspection, has progressed through multiple departments and now leads the operations team.

Now, those who have completed the program will help mentor the next group, continuing the cycle of growth and development.

This month, our commercial team came together to celebrate Joe Zuzula, Senior Director of Commercial Excellence, for 30 years with Orchid. While his anniversary was in September, we were glad to recognize this milestone during our in-person meeting.

Joe’s career at Orchid has been shaped by many experiences and changes. Starting as a quality manager when the company was a small startup, he helped establish systems, supported growth into new areas, and eventually transitioned into leading our commercial team. Reflecting on his time at Orchid so far, Joe said, “the mission and purpose of the company is what keeps me here, along with working with such a great team.”

Over the years, Joe has seen Orchid evolve through different ownerships, expand globally, and adapt to industry changes. “Every change makes us better,” he shared, reflecting on the lessons learned through growth and challenges.

When asked about what he’s most proud of, Joe spoke about building the commercial team and seeing its members grow, as well as contributing to projects like the Impact Academy and marketing initiatives. He also emphasized the importance of the people at Orchid, saying, “The people here embody our mission and values. They want to solve problems for customers and for each other.”

Here are some facts about how we make an impact:

🔹More than 1 million total knee replacements are performed annually in the U.S., making it one of the most common surgical procedures.

🔹Nearly 500,000 hip replacements are performed annually in the U.S.

🔹A typical orthopedic surgery may require 4–6 trays of surgical instruments, with each tray containing 40–60 tools. The meticulous design and precision of each instrument are critical for ensuring a successful procedure.

🔹Orthopedic surgeries often rely on reusable trials to determine implant sizing before final placement. These instruments undergo sterilization and reuse multiple times, highlighting the importance of durability and precision in their manufacturing.

🔹A single trauma surgery may involve 10–20 screws or more, depending on the complexity of the fracture. Plates and nails are designed to stabilize bones while allowing for natural healing and weight-bearing.

🔹Every orthopedic surgery requires the use of multiple cutting tools, such as rasps, blades and drills.

Orthopedic surgeries are a masterclass in teamwork, preparation, and innovation. From implants to instruments, every component plays a critical role in ensuring patients get back on their feet.
