In fact, they are usually much harder to manufacture correctly.

When tolerances tighten and design envelopes shrink, every variable matters more — not less.

Wire form geometry typically fails in one of two ways:

▪️ Either the part cannot maintain its shape under load
▪️ Or a subtle drift in angular relationships between bends introduces inconsistency across production lots
—eventually impacting fit, function, or both.

Both issues come down to two fundamentals: how the part is FORMED, and how it is MEASURED.

At Tollman Spring, wire forms are produced on computer-controlled multi-axis forming equipment capable of processing wire from .004" to .156" in diameter.

For complex geometries, critical dimensions are verified using probe and laser measurement systems to ensure angular accuracy and repeatability across production volumes.

Many wire form designs can be produced without custom tooling. That reduces upfront cost and shortens the path from concept to production.

Wire forms look simple on a drawing.

They rarely are in production.

The geometry that's easy to sketch is often the hardest to hold consistently at volume. Bend angles drift. Leg lengths vary. In assemblies where the wire form is a functional component — not just a retainer — that variation doesn't stay invisible for long.

The variables that determine whether a wire form performs or fails:
➡ Bend radius relative to material diameter
➡ Springback behavior across the full tolerance stack
➡ Secondary operations and how they interact with formed geometry
