Honda Integra DC5 Type R Gearbox Rebuild – Serial No. 83

This transmission arrived with no 2nd gear engagement.

After complete disassembly, the damage was far more extensive than expected:

⚠️ Missing teeth on the 2nd gear pair

⚠️ Cracked early-style 5th/6th synchro hub assembly

⚠️ Worn 2nd gear synchro sleeve set

⚠️ Significant wear on 6th gear engagement teeth

To restore the gearbox properly, the following components were replaced:

✅ All bearings and oil seals

✅ All needle bearings and needle bearing races

✅ Complete shift fork set

✅ Complete synchro sleeve set:
• 1st/2nd
• 3rd/4th
• 5th/6th

✅ 1st gear

✅ 2nd gear

✅ 6th gear

✅ Shift arm

✅ 2nd gear friction damper

The L*D differential was fully disassembled, inspected, cleaned and reassembled.

Every clearance, preload and specification was checked during assembly to ensure long-term reliability.

This gearbox is a perfect example of why a transmission should always be fully inspected before estimating the final repair cost. What initially appeared to be a missing 2nd gear turned into a major rebuild involving a significant number of OEM Honda components.

Honda Accord Euro-R CL7 K20A gearbox with OEM L*D.

This gearbox was brought in for inspection during a clutch replacement.

Overall, the gearbox was in very good condition. During inspection, one differential bearing was replaced. It appeared that the differential bearing cover had been damaged during a previous driveshaft seal replacement.

The clutch release fork set was also replaced.

The entire gearbox was thoroughly cleaned and inspected before reassembly.

During assembly and measurement, it became clear that two shims needed to be replaced and readjusted to bring all clearances back within specification.

Another rare OEM L*D CL7 gearbox checked, serviced and ready for many more kilometers.

NPQ3 gearbox from a K20A2 Type-R.

It's been a long time since I've seen a gearbox this dirty — both inside and out.

An incredible amount of parts had to be replaced to bring it back to proper condition. During the rebuild, we also added an MFactory L*D and a long 6th gear for more comfortable cruising.

Another Type-R gearbox saved and ready for many more miles.

A nice reunion yesterday!

Marcel stopped by for a gearbox repair. I think it has been five or six years since we last saw each other — maybe even longer.

The original plan was simply to replace the mainshaft, as the splines on the old one were heavily worn. Unfortunately, once the gearbox was opened and inspected, it became clear that several additional components also needed to be replaced to ensure everything would function properly and reliably again.

These are exactly the kinds of situations where a proper inspection pays off — sometimes the visible damage is only part of the story.

On a personal note, it was great to see Marcel again after all these years and catch up. Thanks for trusting me with the job!

🔧 TECHNICAL ISSUE – NO WORKING TOLERANCE 🔧

New parts.
Fresh assembly.
Zero functional clearance.

Required axial clearance: approx. 0.20 mm.
Measured result: −0.056 mm.

📏 Measurements (maximum values from 3 points):

Gear 2: 14.796 mm
Gear 3: 18.071 mm
Total stack: 32.867 mm

2–3 Hub: 32.811 mm

Result: interference instead of clearance.
The gears bind due to negative axial clearance.

The manufacturer stated that the parts are within factory tolerance.
After sending detailed measurements and three follow-up emails, no further response was received.

Gearbox assembly is currently on hold.
The only solution at this point is precision machining of brand-new parts at the client’s own expense.

This is not an opinion.
These are measured numbers.

In performance builds, “within tolerance” on paper does not always mean functional in reality.

Measure everything.
