How do you scale composite manufacturing without sacrificing process control?

It's a challenge facing both aerospace and wind energy manufacturers today.

✈️ Aerospace is under pressure to increase production rates while maintaining strict certification and quality requirements.
🌍 Wind energy has demonstrated manufacturing at scale but continues to face challenges around consistency and repeatability as blade sizes increase.

While these sectors operate in very different environments, they are converging on the same objective: delivering large, complex composite structures reliably, repeatably, and at scale.

In a recent article for JEC Composites Magazine, co-authored by Composite Integration Ltd's Marketing Manager, Anna Holden-Niland, and Editorial Contributor Stella Job, we explore how lessons from both industries can help accelerate the next generation of composite manufacturing.

Key themes include:
✔️ Why process control is becoming more important than ever
✔️ The role of liquid resin processes in industrialisation
✔️ How data and closed-loop control improve repeatability
✔️ What aerospace can learn from wind energy manufacturing at scale
✔️ What wind energy can learn from aerospace-grade process control

As our R&D Director, Tim Searle, explains:
"There is a tendency to treat scaling as a capacity problem. Add more equipment, more operators, more lines. If the process is not stable, you are scaling inefficiency."

Thank you to Stella Job and JEC Composites Magazine for the opportunity to contribute to this discussion.

Manufacturing a high-quality composite part is an achievement.

Manufacturing that same part consistently, efficiently and repeatedly is where the real challenge begins.

As composite structures become larger, more complex and production requirements grow, manufacturers need more than a process that works.

They need a process they can rely on.
One that delivers:
✔ Consistent resin delivery
✔ Process repeatability
✔ Manufacturing visibility
✔ Stable production outcomes

Whether producing aerospace structures, wind energy components, marine parts or other advanced composite applications, the goal remains the same:

High-quality parts. Repeated consistently.

We've taken a closer look at the challenges manufacturers face as production demands grow and the role process control plays in achieving repeatable, reliable composite manufacturing.

Aerospace has mastered precision. ✈️

Wind energy has mastered scale. ♻️

Now both industries are facing the same challenge:
How do you achieve both at the same time?

As production demands increase, the next bottleneck often isn't the part.
It's the process.

Scaling composite manufacturing is exposing a challenge many manufacturers are now facing: Processes that work in development don’t always work at production scale. 🤔

As structures become larger and production demands increase, small inconsistencies quickly become amplified:

- variability
- scrap & rework
- unstable resin behaviour
- labour dependency
- reduced repeatability

The challenge is no longer simply producing composite structures.
It’s producing them repeatedly, reliably and at scale.

In our latest article, we explore why aerospace and wind energy are now facing the same industrialisation challenge - and why process control is becoming critical for scalable composite manufacturing.

Scaling composite manufacturing is not simply a capacity problem. 👇

Adding more equipment, operators or production lines will not solve process instability.
As production scales, repeatability becomes one of the industry’s biggest competitive advantages.

This is why manufacturers are placing increasing focus on:

- controlled resin delivery
- degassing
- process monitoring
- closed-loop pressure control
- repeatable infusion strategies

Technologies such as CIJECT metering and mixing systems and Direct Infusion are helping manufacturers move toward more stable and repeatable production environments designed for production-scale manufacturing.

Because the challenge is not making one good part.
The challenge is making thousands consistently. 🔃

A strong and timely roadmap from 'High Value Manufacturing Catapult' and NCC - Innovating for Industry, particularly in highlighting the capability gaps around advanced materials, circularity, and manufacturing at rate.

From what we’re seeing across industry, these challenges are not isolated - they are fundamentally connected.

New materials and circular solutions will only deliver real value if they can be processed consistently, repeatably, and at production scale. As variability increases, the focus shifts from innovation alone to process control, data, and manufacturing robustness.

The real opportunity lies in better bridging R&D and production, ensuring that promising technologies translate into reliable, scalable manufacturing solutions.

The roadmap sets the direction. The next step is delivering it on the factory floor.

The HVM Catapult composites engineering roadmap engaged over 100 industry experts. Here’s where it identified the biggest challenges – and what’s already being done to address them.

Better results don’t always come from big changes - often, they come from small improvements done well.

This 3D-printed holder is a prototype for improving the positioning of a hardener pickup assembly on our 2, helping deliver a more stable and consistent process.

It’s a simple solution - but it removes a source of variation.

There's 'Always a Better Way'.

And at Composite Integration Ltd we’re always looking for it 💡
