If you are buying a plant to make road asphalt, one early decision shapes the whole project: batch plant or continuous plant?

Both make hot-mix asphalt. The difference is how.

A batch plant makes the mixture batch by batch. It dries the stone, re-screens it, weighs each size against the recipe, then mixes. That extra check means tight control and easy recipe changes between batches, which suits varied jobs and smaller specialty runs.

A continuous plant, usually a drum type, dries, heats and mixes in one steady flow. Fewer moving parts, simpler to run, strong output on long runs of the same mix, and usually a lower capital cost for the same output.

The factor that decides more projects than speed is recycled asphalt (RAP). Batch plants typically run 10 to 30 percent recycled material. Continuous plants handle 30 to 70 percent (US FHWA). If your contracts require recycled content, that band can matter more than peak tonnes per hour.

One thing stays the same either way: the mixture still has to meet the same specification. Under EN 13108, the asphalt is judged on the mix, not the machine that made it.

So the real question is not "which is faster." It is how varied your mixes are, how much recycled material you need to run, and who will operate and maintain the plant for the next 20 years.

A mining company was transporting pre-stressed concrete sleepers over 2,000 km to reach their railway site.

There was simply no local production in the country where the project was taking place. For a relatively small scope of work, that distance was turning into a major cost burden.

They came to us with one question: is it possible to produce the sleepers on site instead?

We looked at the numbers together. Daily requirement was 40 sleepers. Available land was tight. A large automated line was not the right fit.

So we designed something that was.

A five-station independent production line with an anchor pre-stressing system. Each station operates on its own: mould preparation, pre-stressing, vibration, concrete casting, and finishing. The layout was drawn specifically around the client's footprint so that no space went to waste.

Two things made this solution particularly practical for the client's situation.

First, the line is designed to grow. If production needs increase down the line, additional capacity can be added without starting from scratch.

Second, because every station is a standalone unit, the entire line can be packed into a 40-foot container and moved to a new location if the project requires it. If the project moves, the factory moves with it.

There is a point at which transporting sleepers stops making financial sense and producing them locally becomes the better decision. For this client, at 2,000 km, that point had long passed.

A crusher rarely fails at the quarry. It fails at the spec stage.

(For readers outside the industry: crushing plants turn blasted rock into the graded aggregate behind every road, railway and concrete structure.)

There are four main crusher types, and each earns its place at a different stage:

Jaw crushers — the primary workhorse. Compression crushing for hard, abrasive rock straight from the blast. Simple, forgiving, low wear cost. The trade-off: flakier output, so you plan downstream stages.

Impact crushers (HSI) — high reduction in a single pass and a cubical product. Strong choice for limestone and for recycling concrete and asphalt. Wear cost climbs on abrasive feed.

Cone crushers — secondary and tertiary precision. Tight gradation control on hard, abrasive stone — but they want prepared, pre-crushed feed.

VSI crushers — final shaping and manufactured sand, where natural sand is scarce or off-spec.

Then the configuration question: mobile plants are running within days and move with the project; stationary plants carry the throughput for long-life quarry operations.

The pattern across most sourcing mistakes we see: buyers compare crushers. Operators compare systems — feeder, crushers, screens, conveyors, matched to the rock.

Carrousel or long-line? Buyers planning a sleeper plant ask us which system is better. Wrong question.

Both produce pre-stressed concrete railway sleepers. The real difference is what moves: the mould, or nothing at all.

In a carrousel plant, moulds rotate through fixed stations in a closed loop — cleaning, tensioning, casting, steam curing, de-tensioning, demoulding. Pre-stressing wires are short (around 2.6 metres per mould), simple to trace, and there is no cutting at the end of the cycle.

In a long-line plant, moulds sit on a stressing bed running 80–120 metres down the hall. Wires are tensioned across the full bed, and the cured line is cut into individual sleepers — which means dust and wastewater your site has to manage.

The trade-off in one line: carrousel buys you automation and throughput per square metre of floor, at higher capex. Long-line buys you lower capex and a simpler plant your crew can run and maintain with less specialised support.

So the question is never which system is better. It is: what annual volume, floor area, and operating team are you committing to for the next 20 years?
