Our customer had already purchased these electrical enclosures for use in a control cabinet. There was just one problem. They needed specific openings for the wiring.

Buying another enclosure or changing the design would have added unnecessary cost and time. So, the customer brought them to Cross Engineering, and our Waterjet Cutter provided a straightforward solution.

The required openings could be accurately cut into the existing fabricated boxes, giving the customer the access points they needed while allowing them to use the components they had already purchased.

It is also a good example of why waterjet cutting is useful beyond manufacturing components from scratch. Existing parts, plates and fabrications can often be modified to suit a particular installation or solve a problem that only becomes apparent once a project reaches the workshop floor.

Old versus new. This is why refurbishment matters.

These chain drive sprockets came into Cross Engineering showing exactly what years of industrial use can do to a mechanical drive system.

Look closely at the original sprockets, and you can see the wear across the teeth, particularly around the working faces where the chain has repeatedly engaged.

Left unchecked, that wear can affect how the chain seats and runs, increasing movement, vibration and the risk of further wear elsewhere in the drive.

The replacement sprockets tell the other half of the story.

Rather than replacing the entire mechanism, new sprockets have been manufactured to match the existing equipment, complete with accurately machined bores and new bronze bushes.

The original shaft also shows the keyway used to positively locate the sprockets and transmit torque through the drive.

It is a good example of where relatively straightforward engineering can keep older machinery earning its keep.

When a critical component fails on a production line, the cost isn’t limited to the broken part. Every hour the machinery sits idle can mean lost production, missed targets and increasing pressure to get the line moving again.

That was the situation facing this customer when a drive coupling failed.
Cross Engineering received the request as an emergency job and manufactured this completely new drive coupling in just 24 hours, from request through to delivery.

The finished component also shows the work involved.

The large internal bore has been accurately machined, complete with a keyway to positively locate the coupling onto the shaft and transmit torque without relying solely on friction.

At the opposite end, the fl**ge incorporates a series of accurately positioned fixing holes to connect the coupling into the existing drive system.

The result was a newly manufactured component, produced to the dimensions required by the customer’s existing equipment, and delivered within the timeframe needed to help get production moving again.

There’s more engineering in this photo than first meets the eye. ⚙️
These substantial rollers are being repaired by our team for use in the steel industry, where they form part of the equipment used to process tin plate destined for food-industry applications.

Look closely at the bearing assemblies, and you’ll notice something interesting.

The spherical roller bearings are designed to accommodate a degree of angular misalignment, allowing the bearing to work effectively even when the shaft and housing are not perfectly aligned.

You can also clearly see the machined keyway running along the shaft. When assembled with its corresponding key and mating component, this creates a positive mechanical connection, allowing torque to be transmitted without the component rotating independently on the shaft.

It’s a good example of why repairing industrial equipment involves much more than simply replacing a worn part. You need to understand how the complete assembly works, how each component interacts and what needs to be repaired or machined to return it to reliable service.

These process rollers are used in the production of titanium sheet, and after extensive service, wear to critical areas can eventually affect their performance.

However, a worn component doesn’t always need to be replaced.

These rollers came into the Cross Engineering workshop for repair and refurbishment, with our team rebuilding the worn areas before machining them back to the required dimensions.

Take a closer look at the images. The worn section of the shaft has first been built back up by adding weld, providing additional material where years of use have taken their toll.

The next stage is precision machining.
The excess weld is carefully machined away until the shaft is returned to the correct profile, dimensions and finish required for the roller to go back into service.

It’s a process that combines traditional engineering skills with modern machining capability, and can give substantial industrial components a new lease of working life without manufacturing an entirely new roller.

For manufacturers, that can mean lower replacement costs, less waste and, importantly, getting essential production equipment operational again.

This flip finger assembly has recently undergone a full refurbishment at Cross Engineering, ready to return to service in equipment used to produce titanium plates for the aerospace industry.

The original unit was completely stripped down and assessed. Repairs were carried out to the main body, worn components were replaced, new parts were manufactured in-house, and the complete assembly was rebuilt.

Look closely, and there is plenty of engineering within it.

The individual fingers are mounted along the main beam on pivot points, with the linked mechanism underneath coordinating their movement. In operation, the assembly engages with, supports, or manipulates the plate as it passes through the production process.

Importantly, some of the replacement components and bushes have been manufactured from phosphor bronze rather than steel.

Why?

Because these are parts that will wear over time.
Using phosphor bronze provides a replaceable bushing, helping protect the harder and more costly parts of the assembly.

When wear eventually occurs, the phosphor bronze bushes can be machined and replaced more quickly and cost-effectively than repairing or replacing the corresponding steel components.

This is what we do here at Cross - we think about the next maintenance cycle while you are carrying out this one - and identify what we can do to make improvements.

If you operate specialist production machinery where replacement assemblies are expensive, obsolete or difficult to source, talk to us before you replace the complete unit.

This time it's with Ivan Black Sculpture, a kinetic sculpture creator who approached us to help with one of his creations, The Cube.

While the cube itself was 3D-printed, the team at Cross helped machine and construct the base and motor unit, which would be encased underground.
