Thank you to all of our customers for your support this year, just a quick update on job times before the Christmas break. AS Tronic Lite repairs - Last day for receipt of a power pack, ECU, BCU or dash cluster etc for a guaranteed repair before Christmas is 16th December. ACMs, CPCs and EBS units will be Friday 19th if received by post, and we are open for drop in while you wait repairs on ACMs, CPCs and EBS units until 1pm on 23rd.

Morning everyone. With Christmas fast approaching I just wanted to let you know that we will close for the Christmas break on 23rd December, and we're back on 5th January. We've had an exceptionally busy year, thanks to all of our amazing customers, so this gives everyone a chance to down tools, eat, drink and be merry, and come back refreshed for the new year. The last date for a guaranteed repair before Christmas will be Friday 12th December, however, we will continue to offer our next day, and same day service on CPC3/4, ACM and EBS units until 22nd December. Wishing you all a safe and busy festive run up to Christmas!

Todays focus - ZF Gearbox controllers! A bit of an overview of the repair service we offer for these popular modules.

Starting with the “old faithful” AS-Tronic lid, fitted to 8 and 12 speed gearboxes from around 2005 onwards. There are three variants, GS 3.0, GS 3.3 and GS 3.6.
Electrically, these are quite basic, the PCB is only ever damaged if the vehicle is jump-started. However, the pneumatic “bottom half” does wear and will usually start to give intermittent gear selection issues accompanied with a fault code 155 or 3155.
We have outstanding quality, remanufactured pneumatic assemblies on the shelf, and can repair your PCB as required.

One of the most common items that we repair is the AS-Tronic Lite “power pack”, fitted to most smaller trucks between 7.5t and 18t, on a 6 speed gearbox. These essentially convert a traditional manual box into an automatic, selecting gears and actuating the clutch just like a (some would say learner) driver would.
These are a very problematic device – we see a wide range of failure modes. In the absence of any other issue, the hydraulic pump units will simply wear out until they can no longer build enough pressure in a morning, causing the truck not to start. More often than not some other failure will cause the unit to go down long before this, moisture ingress into the ECU or contamination of the hydraulic fluid damaging the valves are the main two problems that we come across.
A common fault code we see will be KL30-1 or KL30-2 (faults 4134 and 4135), often the vehicle will drive fine, occasionally in manual mode only. This is usually a sign that the ECU is getting full of water, so it’s important to pay attention to these faults before the vehicle leaves you stranded!
We can test and recondition your ZF AS-Tronic Lite power pack – repairing the ECU, building it into a shiny new casing and fitting onto a reconditioned and fully tested hydraulic actuator pack. A recent investment into old-core units will allow us to improve turnaround times. In the event that your power-pack is beyond repair, we can usually build and program a replacement unit for you.

Finally, a newer addition to the ZF family – the “Traxon”. This is essentially the successor to the AS-Tronic lids, and has moved the pneumatic actuation parts deeper into the gearbox, with a separate valve block up top.
With the higher processing power and complexity of these electronics comes more problems. We have identified the most common failure issue with these is caused by intermittent, total failure of the controller PCB. After much research and development, we can now offer a reconditioning service for this problematic control unit – Rebuilding the circuit board with more reliable components and processes. The unit will plug and play back onto the vehicle and give many years of reliable service.

We don’t particularly enjoy highlighting the mistakes of our competitors – we understand that the Truck/Bus ECU repair industry has had a bit of a chequered reputation in the past and we would rather work to improve this by focusing on our own quality, rather than pointing out the failings of our competitors.

Recently we were contacted by a chap who had been referred to us by a truck dismantling company who had just sold him a used MR-PLD. A few months ago, he’d sent the engine ECU from his Euro-5 Actros off to another (more well-known) ECU repairer because he was having issues clearing an adblue fault.

When the ECU was returned to him after repair, the vehicle would only run on three cylinders! After a number of failed attempts to rectify this, the other repair company washed their hands of it but didn’t offer any kind of refund! Leaving the customer to try and source a 2nd hand ECU, then find someone who could program it for him. And this is where we came in – we can clone and reprogram most of the in-demand Mercedes truck ECUs. We asked the customer to send his old ECU and the replacement to us, along with the keys for the truck. Since both ECUs were the same revision, we did a direct clone and the replacement ECU was ready to plug and play within half an hour.

After hearing of the issues with the old ECU, I was incredibly curious - The customer was happy for us to keep the old one to salvage, so I couldn’t resist popping it open to have a look and see if I could fix it - I like a challenge!

After opening it up, it was clear that someone had been really clutching at straws with this board – all sorts of random components had been re-soldered quite poorly. Unsurprisingly this had actually caused more issues – several lumps of stray solder were left bridging pins of both the main CPU and the auxiliary CPU!

It didn’t take long to find the true cause of the misfire – whoever opened up this ECU the first time got a bit gung-ho while prying it open with a screwdriver and had cracked a resistor in half, which controls the power supply to half of the injector drivers!
To add insult to injury, after clearing the solder bridges and replacing the cracked resistor, the customers reported adblue fault was not even a hardware fault at all – The persistent fault code just needed to be cleared correctly on our test jig. There was likely *nothing wrong* with this ECU before someone else tried to repair it! Because of the sheer amount of poor work done to it, even though the ECU now worked OK, realistically it can never be trusted and is only fit for scrap.
If the customer had come to us first of all, he’d have saved weeks of downtime and well over £1000.
So, in future – please give us a try first! We keep a large stock of most of the common Mercedes Euro 5 and Euro 6 ECUs on the shelf and can usually offer a quick “cloned” replacement to get your vehicle back on the road that very same day.
