🥳Congratulations to Beau, our new fully qualified fabricator!

3 years ago, Beau began his apprenticeship with us here at Limitless, and he has now completed it! However, after about a year, he started being able to do exactly what other fully qualified fabricators could!

We couldn't be more grateful for Beau's determination to complete this qualification over the last 3 years. He remained 3 steps ahead of whatever he had to learn next in the workshop, flew through learning modules down at Brisbane TAFE and never missed a beat!

This customer has owned his European caravan for a number of years and always had difficulties getting in and out of campsite and over the kerb to his house. He finally decided to replace the worn out torsion suspension with some stock leaves and a solid axle. We had to make a twin frame up and reinforce the OEM chassis so it could take all the changes and not creat any issues during use.

You can always find Sparks in one of three spots:
1. laying out in the car park to get some sun (Always in the exact spot we need to park a customer's car)
2. More recently, the waiting room couch
3. (Her personal favorite) A few doors down the road at the local dog food company stealing food...no seriously we have been sent CTV of this great "bone heist"...

🤩He's back in again! Do you remember seeing the repair on this a couple of weeks ago, he's been back in for the chassis extension and now that this car is complete it is ready to conquer anything that Australia can throw at it!

After the extension the tray didn't fit so we've moved around/added the mounting legs and then added in new lockers in front and behind of the wheels to maximise the storage. At the same time we've completed a load of repairs that were needed from the original crash to the tray.

We're still repairing the Zone caravans.

🔧This customer got caught up in the closure of Zone with a snapped drawbar that was approved under warranty but not completed in time. So having been Zone's largest warranty provider for chassis work naturally we carried on with the job.
As with many of the 'extended' drawbar models it has snapped due to a poor design and our rough roads. In this case it has completely destroyed the front section of the chassis and torn the floor and front wall down with it.

We've changed the design entirely, filled in the damaged part of the chassis, added a much stronger drawbar in a more traditional style so there are less joints in it. We've also added some stiffening into the main rail and cross members to beef them up. After all of this we've also given it a cheeky 400kgs ATM upgrade due to the chassis being bigger and heavier and the customer was already running over his weights. Finally we went round and fixed all those pesky little things that have worn over the years, broken brackets, worn out locks, serviced the axles/brakes plus many other little jobs. All in a 2 week window!

🤔This escalated quickly! The customer booked in a 1-2 day job to repair a small patch of rust in the floor and sill of his 84 BMW 323. He drove 10 hours to get here and from there it went down hill. We pulled out the carpet and the impossible pedal box, only to find the rust going all the way up the fire wall into the scuttle panel. Luckily the owner said he'd leave it here and come back for it as it turned into a nearly 1.5 week job. We ended up pulling the whole front end out of the car just to gain access so we could get in and do a proper repair! All rust was completely cut out, not patched over so he knows he will get another 42 years out of her!

🥹Not a good day for this customer. On his way here to get a quote on a job the customer got rear ended and bent the rear of the chassis pretty badly. Not a problem for our team, we contact the insurance company, arrange all the quoting and different facets of the repair and the customer drinks their tea. So before we can complete his original job we need to do a repair for the insurer.

📏We stripped the tray down and will detail that repair in the next post as we're also going to do a chassis extension and that changes the tray.

The towbar was removed, the car was jigged and checked for straightness elsewhere to make sure there were no underlying issues. We then cut off the bent rails and made up a brand new set from scratch. Since we've done plenty of these before, the process is simple: run them through the CNC plasma cutter, fold them and weld them in. Add some bracing and certify it all to Australian standards and back on the road it goes.
This one is actually heading down the road for a GVM/GCM upgrade so it's crucial that the repair holds up to the 3,500kgs required.

🧐It'll be back for the chassis extension and tray mods so keep an eye out for that.

🤔Why are tray manufacturers still putting trays on that are too long! Surely the tray builders know that most people want to keep the rear over hang as small as possible especially with the amount of issues being talked about on the internet these days.

☎️The customer rang saying it rode awfully and that it was too close to hitting the trailers when turning, obviously a chassis extension can fix this.

🤩We added 300mm into the chassis of the 79 series to push the wheels back under the tray and we think you'll agree the proportions look far better at the end of the day.
This helps reduce the load on the rear axle as it pushes the weight forward into the middle of the ute. Driving is now smoother, the braking has returned as the front is now on the road instead of in the air and he doesn't need to plan where he puts the load he can just chuck it on the tray and get on with life.

🫣Another snapped Ram!

The customer told us he had a crack in the chassis of his DT Ram. It turned out that the chassis was completely cracked in two and the rear half was held together by the tub!

We've seen a few guys on the internet welding up chassis like this with multiple cracks in there. However it is not a good idea, you cannot get the strength back into this material and we see them re-cracking later on as guys will miss cracks that disappear under multiple layers of material.
The only way to truly fix this is put on a brand new OEM rear chassis and add our Limitless Chassis Bracing to stop it happening again in the future. We open it up at a factory joint under the cab and slide in a new rear end. It's a big job and not for the faint of hearted but we only do chassis and we do these type of repair week after week so it's nothing for us and our specialist chassis jig to deal with.

Edit: backstory
A few people asking about the type of damage and the fact it’s bent the wrong way.
The Ute was being used at the time, had a tray and was towing. The chassis snapped with the tow ball facing the ground. The customer limped home and stripped it down and put it on his trailer to get it here. On the drive here it snapped clean through and this is how it arrived.
The damage is from rust building up at the rear of the chassis extension section. And the material rusting away. The design and ex*****on of this extension are very poor and not well thought through. The cab is good but the chassis not so.
Yes it is also up to an owner to keep their vehicles clean and serviced so they don’t get this bad but the rust is very isolated to this one area.
