Last week, Commerce Ballarat's Education Industry Day brought a passionate group of local educators behind the scenes of some of the region’s most innovative industries. Gekko Systems was proud to take part in the program and showcase how advanced manufacturing and world leading mineral processing technology are being designed and built right here in Ballarat.

Mark Donadio, General Manager – Organisational Capability delivered an insightful presentation on Gekko Systems’ history, our modular plant design philosophy, and the technologies that have shaped our 30 year journey, from the InLine Leach Reactor to the Python Processing Plant. The group then joined Mark for a guided tour through our manufacturing facility, gaining a firsthand look at the craftsmanship, engineering, and problem solving that underpin every Gekko solution.

In 2006, Gekko Systems was recognised with the Highly Commended Award for Minerals Processing Plant of the Year for the innovative processing plant installed at the Ballarat Gold Mine, a project that demonstrated the strength of Australian engineering and the capability of a regional Victorian team to deliver world‑class outcomes.

This installation marked a pivotal moment in Gekko Systems’ evolution. The Ballarat plant was one of the earliest largescale demonstrations of Gekko’s design philosophy: a lean, efficient, modular flowsheet built around gravity concentration, intensive leaching, and low energy comminution. The result was a plant that delivered strong recoveries, reduced environmental impact, and provided a more agile, lower-footprint alternative to traditional processing approaches.

The Ballarat plant became a reference point for what modern gold processing could look like, compact, efficient, and engineered for performance. It also reinforced the principles that continue to guide Gekko today:

Rising international demand for energy efficient, recovery focused technologies saw Gekko establish its first offshore operations:

The InLine Leach Reactor, a defining Gekko Systems innovation

For nearly three decades, the InLine Leach Reactor (ILR) has stood as one of Gekko Systems’ most significant contributions to modern gold and silver recovery. Introduced in 1997, the ILR was the first commercial intensive leach reactor of its kind, setting a new global benchmark for secure, efficient precious metal extraction.

Engineered to replace traditional open circuit shaking tables, the ILR delivered a fully enclosed, intensive leaching environment that improved both security and metallurgical performance. What began as a continuous unit for high volume IPJ concentrates quickly evolved into a versatile batch configuration, enabling operations to treat a wide range of concentrate types with greater consistency and control.

From its early success in Australia to rapid uptake across Africa, the ILR became the preferred solution for operations seeking higher recoveries and improved security. Today, more than 200 units operate across major gold producing regions, the largest global installation base for intensive leaching of gravity concentrates. Notably, the original R&D prototype remains in service at the Henty Gold Mine in Tasmania, underscoring the technology’s durability and engineering strength.

The ILR has evolved to treat both coarse and fine concentrates, supporting gold and silver recovery in diverse plant configurations. In 2024, Gekko commissioned the next generation ILR3000 batch automatic unit, achieving 98–99% recoveries on startup, a milestone that reflects our commitment to ongoing improvement and operational excellence. Gekko’s intensive leach test protocols, developed specifically for the ILR, continue to guide plant design and optimisation globally.

The ILR exemplifies Gekko’s approach to innovation: smarter, more secure, and more efficient mineral processing. As we celebrate this milestone, we recognise the ILR not only as a world-first technology, but as a solution that continues to shape industry practice and deliver value for operations worldwide.

It was 1995, and in a small workshop in regional Victoria, a new vision for mining began to take shape, one built on the belief that mineral processing could be smarter, cleaner, and significantly more energy efficient.

This founding principle led to the creation of Gekko Systems, established by Elizabeth Lewis-Gray and Sandy Gray, who set out to challenge longstanding industry conventions. Their focus was clear: deliver customer focused solutions that improved recovery outcomes while reducing environmental impact.

In 1996, that vision gained its first major validation. Gekko Systems secured its inaugural sale of the InLine Pressure Jig (IPJ) to Boral Resources, marking a pivotal moment in the company’s early trajectory. The IPJ redefined gravity separation and laid the groundwork for a new generation of energy efficient gold processing technologies. Designed and manufactured in regional Victoria, it demonstrated that world-class innovation could emerge from local capability and a commitment to excellence.

Over the decades that followed, Gekko Systems has continued to advance the sector through leadership in modular plant design, real-time data instrumentation and sustainable mineral recovery. This progress reflects a longstanding belief that we achieve more when we work smarter together.
