Hey y'all.

I stepped away for a bit.

I honestly haven't even opened the WeldLytics Instagram profile since late November 2025.

Not because I ran out of ideas — and not because welding got boring. Welding is never boring.

The last few months were just...heavy, for some reason.

But this didn’t change:
• Every weld has math behind it.
• Every structure carries responsibility.
• Every weld matters.

Inside the Arc: The Cost of Uneven Fillet Welds

An uneven fillet weld might not seem like a big deal — until you do the math.

When one leg is longer than the other, you’re overwelding. That extra metal doesn’t necessarily make the joint stronger — it just burns more wire, gas, time, labor. Bottom line...it is WASTE. Just check out the chart from everyone's favorite Orange Book (aka my favorite welding book).

💡 Now, let's look at the numbers:
Increase from a 1/4" leg to a 5/16" leg, and your weld volume increases 25%.
Go from a 1/4" leg to a 3/8" leg, and your weld volume jumps 50%!!! — for no added strength, just wasted metal and money.

Overwelding = wasted productivity.
Undersized welds = potential failure.
The goal? Balance. Each leg equal, correct size, and only what’s required by the WPS.

Every extra pass has a price tag. Weld smarter, not heavier.

We all know that guy who doesn't prep his metal, or clean the slag, before welding.

Here's the deal...you can't "burn" slag out, and mill scale is not a weldable material (its a brittle oxide layer, primarily FeO, Fe2O3, Fe3O4). Mill scale has a higher melting point than A36, and slag is closer to glass or ceramic than to steel.

So, question for you guys...do you really want a brittle oxide material in your weld? What about a glass like material in slag? Do either offer strength to the weld?

Wow...it's hard for me to fathom that something like making metal arc and stick together can connect a guy from the middle of nowhere Arkansas to others across the country and world.
