Starting in 2021, WP added a new machined feature to their fork uppers carried over from previous generations of their cone valve forks. Now, all of their fork uppers have this bypass around the lower fork bushing, which allows for improved oil flow between the fork leg and the fork tube. This ensures proper lubrication of the upper bushing, and it also helps reduce the pumping-up effect that can occur during rapid suspension compression where oil restriction was high enough that air would be sucked in past the fork seals instead of pulling oil in. This feature reduces the amount of pressure buildup inside the fork air chamber due to the elimination of this pumping effect.

I never know what I am going to find inside someone's suspension. This is a 2023 AER front end that came in for it's first service around 50 hours and the mid valve nut was about ready to cause carnage inside the cartridge. These forks have never been apart before. Good thing WP peens the threads on the piston taps. 😬

This is why it is important to stay on top of fork maintenance. The anodizing wore through this pair of forks (the two light circles in the third pic), and then the bushings start chewing into the raw aluminum. The grey paste your see on the bottom of the cartridge is aluminum powder, and this is also why the oil is grey. The aluminum embeds in the bushings, creating a large amount of stiction and turning them into sandpaper. The result is like extrude honing all the sliding surfaces in the fork. Not good! Time for a deep clean and some new fork tubes.

This shock came in for a sudden seal head failure, caused by incorrect reservoir piston setting at its last service. The reservoir in many KTMs is not fully machined, resulting in the piston bottoming with a major pressure spike that blows out the seals, cocking the piston in the bore, and allowing nitrogen and oil past the piston in both directions.
